Zartech Achieves ISO 9001 and AS 9100D Certifications

ISO9001 is the international standard that specifies requirements for a quality management system. AS9100D is an aerospace quality control program that incorporates ISO9001 and adds safety and quality elements to ensure supply chain integrity for aviation, space, and defense products.

Investment casting is a process where typically a wax replica of a desired metal part is coated in a ceramic shell, and then heated until the wax melts, leaving a void in the shape of the part. The void is then filled with molten metal, which solidifies to create the final product. This process is used to produce high-precision, complex-shaped parts for a wide range of industries, including aerospace, medical, and power generation. The cooling rate of metals affect the hardness and ductility of the parts. Zartech supplies its clients with custom refractory insulations that help its clients successfully manage the cooling rate of the molds, making their process more efficient and higher quality. Zampell Now Offers Energy Management Services

Zampell and Somal Refractories establish a cooperation agreement

NEWBURYPORT, MA, USA – August 26, 2020 – Yesterday, Zampell and Somal Refractories of Ludhiana, India signed a cooperation agreement.  The intent of this agreement is to provide an avenue for Zampell to expand its installation capabilities into the Asia marketplace and to give Somal opportunities to grow its products in Europe and beyond. 

Somal Refractories can trace its history to 1880 and the construction of the first brick kiln in Northern India.  It has since grown to be one of the largest refractory manufacturers in the region with the competitive advantage of being close to its raw material sources and many of the largest industrial customers in the area.  From Zampell’s perspective, the most important component of the deal is that Somal identifies itself as a family company, now under the leadership of Gursimar Somal. 

Brian Zampell remarked, “It’s been great getting to know Gursimar and hear his experiences growing up in a family business.  It’s very similar to our story at Zampell.  I think Somal is the right cultural fit for Zampell in taking our next steps towards investing in India as a huge industrial market for the future.  It’s amazing to me that we got this agreement done despite the challenges of COVID-19, but it’s important that our customers and employees know we are still driving forward no matter what the challenges may be.”

Somal Refractories had initially intended to make contact with Zampell while Gursimar was studying for his MBA at Columbia University in New York City.  Unfortunately, these plans we disrupted when his father, Guriqbal Singh Somal, was diagnosed with cancer and began treatment at Dana-Farber in Boston.  When his father sadly passed away, Gursimar became Managing Director of Somal Refractories with the hope of continuing his father’s dream of making Somal a global refractory manufacturer.  The future is bright for Somal Refractories given that India projects to be producing 300million tons of steel by 2030, up from 111million tons in 2019, creating a massive refractory demand in steel alone.  The other industries in the area include power, cement, petrochemical, and fertilizer, which are all also projected to grow. 

The next step of the agreement will be to identify and target potential clients in India with marketing, sales, and technological capabilities to inform and promote this new collaboration.  Outside of India, Zampell will also work with Somal to identify various product opportunities that can be imported and supplied into its operations, while also identifying other materials and technology partners who can jointly collaborate with supporting technologies from across Zampell’s global footprint.

Zampell launches corrosion service capabilities

NEWBURYPORT, MA, USA – July 8, 2020 – Zampell is proud to announce it’s expanding service capabilities to include corrosion in its USA operations.  With the recent hiring of project management personnel, establishing key vendor relationships, and building an inventory of products for emergency response capabilities, Zampell is hitting the ground running with safe, reliable service.  Zampell sees corrosion as an offering that will integrate seamlessly with its operational procedures and other service personnel. 

The corrosion industry covers clients that utilize chemicals such as salt solutions, acids, bases, oxidizers, chlorine, solvents, and organics.  Industries that use these chemicals include power generation, chemical processing, pulp and paper, wastewater, and mining mineral extraction.  The main product used for linings and products is fiber-reinforced plastic (FRP).  Other products may include polymer reinforced concretes, rubber, and corrosion resistant tiles.

Zampell establishes Baton Rouge, Louisiana operation

NEWBURYPORT, MA, USA – February 13, 2020 –Zampell is launching into the greater Baton Rouge market through the hiring of a division manager and a project manager with a plan to establish a shop location in the immediate future. Both new employees bring a wealth of experience and a network of craftspeople that will form the foundation for the new Zampell location and supplement the Zampell workforce overall.

With natural gas prices remaining stable for at least the next ten years, many of the petrochemical manufacturing facilities in the Gulf Coast region are forecasting steady growth and significant capital investment that will drive opportunities for construction firms like Zampell. In addition to that growth, there is an opportunity for Zampell to enter new territories that suddenly have less competition, primarily due to the consolidation of many American refractory companies via private equity acquisition. Zampell is already capturing a significant amount of this growth in the Texas market with its office in Beaumont, Texas. The Beaumont, Texas office has largely focused on its scaffolding, insulation, and coatings services. By adding a refractory team in Baton Rouge, this allows both offices to collaborate for mutual growth of all of Zampell’s service offerings across the region.

Vulcan Refractories LTD., Zampell affiliate, celebrates 50 years!

NEWBURYPORT, MA, USA – September 11, 2019 – Vulcan Refractories Ltd. of Cheadle, Stoke-on-Trent, England, a Zampell affiliate, proudly celebrates fifty years of being in business this year!  Founded in 1969, the company has a long tradition and history of providing a high quality refractory materials for various industries and, more importantly, providing a family environment for its generations of employees.

Vulcan Refractories Ltd. was founded by Michael Zienkowicz, a Ukrainian immigrant to the UK who served in the Second World War for the British and the USA.  He escaped to the UK as a refugee after his family was killed by the Ukrainian war with the Soviet Union and the Great Terror that followed.  Similarly to Tom Zampell, he served in the military in Italy, and Michael served as an interpreter.  Tom Zampell served as a radio gunner for the United States Army Air Force on primarily B-25 Marauder aircraft.  At its founding, Vulcan Refractories mainly served as a monolithic refractory provider and a manufacturer of precast refractory shapes.  Michael purchased the site in Cheadle, still occupied by Vulcan Refractories today, in order to build the first elements of his factory.  Michael oversaw the physical expansion of the facility into the footprint it encompasses today and the growth of the company until his passing in 1989.

When Michael Zienkowicz’s son, Nick Zienkowicz, joined Vulcan Refractories, he had a vision to transform the company with the introduction of nitride bonded silicon carbide shapes into the production line.  Nick quickly embraced his role in the company and embraced his opportunity to grow the company by leading sales of the new product line across Europe and beyond, stretching into the USA, the Far East, and beyond.  This growth and expansion allowed Vulcan Refractories to expand into multiple markets, especially focused on the aluminum industry.

In 2010, sadly, Nick Zienkowicz passed away from a brief illness.  Prior to his passing, he had the foresight to steer the business into the waste-to-energy tile market and in the process he developed a business relationship with Brian Zampell and Zampell USA.  During his brief illness he expressed to the trustees of his estate his interest in keeping Vulcan Refractories a family company, and hoped that they would successfully sell the business to Zampell.  Zampell saw so many similarities in culture and heritage between the two companies, so it ultimately decided to acquire Vulcan along Nick’s wishes, which was successfully completed in 2011.  As a part of the acquisition, Zampell also gained Gary Dukes, who now serves as not only the Managing Director of Vulcan Refractories, but also all of Zampell Europe.

“When Zampell acquired Vulcan, Jim Zampell told me two things: ‘Take care of the people and make Vulcan a state of the art refractory company.’ I took this to heart and, with the assistance of everyone at Vulcan, we transformed the business for the future with Zampell’s support,” reflected Gary Dukes.

Vulcan has been marked by success for the past several years under Gary’s leadership and Zampell’s ownership.  The factory was completed rebuilt as a state-of-the-art facility in 2013 and, in 2017, Vulcan Refractories was recognized by the Royal Society for the Prevention of Accidents (RoSPA) with its prestigious Workforce Involvement in Health and Safety (WISH) award, highlighted a formal reception at Buckingham Palace and an awards banquet in London.  Vulcan is also the first ceramics company to achieve ISO 45001 in the UK.

The fiftieth anniversary was celebrated on August 30 and 31, and was marked by meetings with all the Vulcan employees and a celebration with all the Vulcan employees, spouses, and children.  Many Zampell employees from the UK, USA, and Denmark also joined in the festivities.  Jim Zampell, Chairman of Zampell, spoke on the milestone by saying, “I would like congratulate everyone at Vulcan on their great achievement and ongoing success.  We’re thankful to have the Vulcan employees as a part of the Zampell family.”

Zampell engineering celebrates 40 years

NEWBURYPORT, MA, USA – September 10, 2019 – This year, Zampell proudly celebrates the 40th anniversary of its engineering department’s creation!  Founded in 1966, Zampell began as a small refractory maintenance contractor in Beverly, Massachusetts.  In 1979, Zampell invested in evolving to become a premier designer of refractory solutions for its clients, including the optimization and retrofitting of furnaces and boilers.  This is a tradition that is proudly continued today and was recently marked with a Zampell engineering meeting, hosting engineers from across the USA service locations.

In 1979, Zampell hired two engineers to create its engineering department.  Harold “Dick” Bulmer was a refractory engineer with experience in the design and construction of turnkey furnaces and Raymond “Ray” Flynn was a new college graduate in engineering with experience in wastewater management and the local tanneries.  Jim Zampell knew at the time that in order to provide the best value for his clients, he needed to have an engineered refractory solution for his jobs.

“I knew that, as a refractory company, I didn’t want to be stuck doing the same for less.  I wanted to give my customers a solution that would help them be more successful, even if it meant less future work for Zampell.  I believe that if we don’t bring the new ideas to our customers, someone else will,” remarked Jim Zampell, Chairman of the Board.

Very quickly, the engineering department began to create quick-reference documentation and quality standards.  As a company founded on craftsmanship and doing things the right way, it was fundamental for Zampell to have engineers who could create a systematic path for identifying and defining the “right way”.  This systematic approach is carried on today with the many Zampell employees across the USA and Europe.

Zampell Patents Next Generation Tile for Energy From Waste

NEWBURYPORT, MA, USA – August 3, 2019 – Zampell filed a provisional patent on August 1, 2019 for the next generation in refractory tile design for Energy from Waste (EfW).  Most EfW designs center on combustion in a boiler, which leads to high rates of corrosion on the boiler itself.  The best way to protect the boiler while maintaining a very high temperature for environmentally safe combustion is with a refractory tile.

Throughout the world, particularly in Europe and the Far East, EfW, coupled with recycling, is the primary method for the disposal of municipal solid waste (MSW) in an environmentally compatible manner.  While the United States has increased its reliance on landfill, leading to a reduction in EfW facilities, the global opportunity for EfW continues to grow with new facilities being built every year.  In order to continue to be a global leader in this market, Zampell has dedicated continuous research and development into both the mechanical design of the tile, its attachments, and the chemistry of the tile itself.  Prior to this patent, Zampell, in partnership with its affiliate Vulcan Refractories Ltd., patented a new formula for the tile composition itself, which it calls “ZEROX” since it shows virtually zero oxidation of the silicon carbide in the tile.  This patent focuses on the mechanical attachment of the tile to the boiler wall.

When attaching a tile to a boiler wall, there have been four previous evolutions in tile design.  First, tiles were bolted directly through the tile with mortar sandwiched behind the tile against the boiler tubes.  Next, a hidden anchor bolt system was designed called “T-Clip” with mortar behind it.  The next evolution was similar to T-Clip, but with a denser castable behind the tile, colloquially called “back-cast” tiles.  The fourth generation of tiles was mainly applied in the upper furnace in EfW facilities and replaced the mortar and castable materials with high pressure air fed through a plenum, which was pioneered by Junger+Greater in Germany.  All of these systems have similar challenges that manifest over long operational lives.  One challenge was that the tiles tend to swell due to oxidation, which Zampell mitigated with its ZEROX technology.  The next challenge was due to expansion, which Zampell has always mitigated by integrating expansion joints and fiber into its designs, which were mainly developed by John Heffernan, Zampell’s Senior Vice President of Sales & Engineering.  The final challenge was to increase the life of the anchor bolt, which this patent solves by essentially eliminating the bolt itself and replacing it with a new attachment concept.

Lee Rollins, Zampell’s Senior Manager of Engineering, who worked on the patent design, commented, “This new attachment concept ticks many of the boxes to mitigate the previous methods of failure.  Our approach will keep the anchor cooler, mitigate reactions between different chemistries in the metals, allow for thermal expansion, and be an easier weld when attaching the anchor to the boiler.  Most importantly, it’s at a similar price point to previous generations of tiles.”

Now that the tile is under patent protection, Zampell intends to expand its testing with clients in real life scenarios and with enhanced mechanical laboratory testing.  These field trials and tests will illustrate the benefits and give Zampell an opportunity to promote its fifth generation tile to the world as the next solution for a tile lining in an EfW facility.

Zampell USA and Europe Achieve Safety Milestones

NEWBURYPORT, MA, USA – May 24, 2019 – Zampell Denmark and Zampell USA each achieved safety milestones this year, marking continuous progress improvements as part of its overall goal to eliminate accidents.  Zampell Denmark achieved ISO 45001 certification and is possibly the first and only Danish refractory company to have this designation, and Zampell USA received the Diamond Safety, Training, and Evaluation Process (STEP) Award from the Association of Builders and Contractors (ABC).  Both awards show Zampell’s continuous dedication to elevate its safety performance in all aspects of its operations, both in Europe and the USA. 

ISO 45001 is an internationally recognized accreditation in occupational health and safety.  It unifies the former ISO 14001 and OSHAS 18001 standards into one management approach designed by occupational health and safety experts.  The ABC STEP Award is a national program that provides safety benchmarking and improvement tools that has been shown to dramatically improve safety performance among participating companies.   Established in 1969, STEP was developed and written by contractors, for contractors.  Companies measure their safety performance and policies through a review of 20 key components with a goal of enhancing safety programs and reducing jobsite incident rates. 

Zampell A/S in Denmark received the ISO 45001 designation on March 15, 2019 and Zampell USA received the ABC Diamond STEP award on May 16, 2019.  Both the ISO 45001 and ABC Diamond STEP Award highlight Zampell’s dedication to increasing standardization and continuous improvements based on the refinement of those standards.

Participants in the ABC STEP program are rated and analyzed along four key areas, including current safety performance, leadership commitment to world class safety, cultural transformation and commitment to world class safety, and the level of introduction and deployment of world class safety.  The program requires evaluation, tracking, implementation, benchmarking, and leadership as components of the analysis and metrics that each participant supplies to ABC.  The levels of achievement are bronze, silver, gold, platinum, and diamond.  Based on metrics from the Bureau of Labor Statistics (BLS), participants in the ABC STEP program are generally 190% better than industry averages, platinum participants are 300% better than industry averages, and diamond participants are an astounding 680% better than industry averages.   

One of the unique programs that Zampell is promoting to its employees in 2019 is its “STOP” program, with STOP being an acronym urging an employee to “Stop, Think, Observe, Proceed” before doing a task.  Each employee is issued a STOP booklet that has a page for every task they complete, allowing them to conduct a “Point of Work Risk Assessment” prior to each task.  A point of work risk assessment places accountability on each employee for their own safety by giving them a reminder checklist of the hazards that they should look to find and the measures to mitigate those hazards.  The STOP booklet is a concept that was initially piloted at Zampell’s manufacturing site, Vulcan Refratories Ltd. in Stoke-on-Trent, England.
